Projektbeschreibung

CIGS Dünnschicht-Solarzellentechnologie hat sich gegenüber der Silizium-Technologie in den letzten zehn Jahren zu einem ernstzunehmenden Mitbewerber im PV-Markt entwickelt. Der Rekord-Wirkungsgrad einer CIGS-Zelle liegt derzeit bei 22,9 % (Solar Frontier, Japan), und damit sehr nahe am Silizium Rekord von 26,6 % (Kaneka Corporation, Japan). Biegsame CIGS-Dünnschichtphotovoltaik kann kostengünstig in Rolle-zu-Rolle Anlagen produziert werden. Das geringe Gewicht, die Biegsamkeit und die Möglichkeit innovative individualisierbare Verschaltungskonzepte anzuwenden eröffnen neue Märkte und Anwendungsgebiete für die Photovoltaik.
Die Firma Sunplugged entwickelt sehr leichte, biegsame CIGS-PV-Module mit internationalen Alleinstellungmerkmalen: Der innovative SunP-CIGS-Prozess und das industriell geeignete Monoscribe-Verschaltungskonzept, welches eine individuell anpassbare Geometrie und elektrische Ausgangsspannung ermöglicht, erlaubt es einen internationalen vergleichsweise hochpreisigen Nischenmarkt in der PV zu erschließen. Beispiele hierfür sind unter anderem Luft- und Raumfahrt, Automobilindustrie, Einsatz in Expeditionen, für Sensorik, Wearables, oder die Gebäudeintegration.
Sunplugged hat einen Technologie-Reifegrad erreicht, der die Herstellung voll funktionsfähiger PV-Module zulässt. Bis dato wurden 11 % Spitzenwirkungsgrad auf Zellebene und 7 % auf Modulebene erreicht. Ziel des vorliegenden Projekts ist es, die Wirkungsgrade auf ein wirtschaftliches Niveau zu heben (Spitzenwirkungsgrad auf Zellebene 17 %, Modulebene eine durchschnittliche Effizienz 12 %). Aufgrund der Komplexität und der Vielfalt an einsetzbaren Technologien (Beschichtungsverfahren, Laserequipment, Druckverfahren, …) ist es für Sunplugged unverzichtbar, diese wissenschaftlich und systematisch zu evaluieren, um einerseits die Zielwirkungsgrade zu erreichen und andererseits die für eine industrielle Produktion anstehenden Investitionen optimal zu platzieren.
Hierfür sind in diesem Vorhaben folgende Schritte geplant:
• der CIGS Absorber wird optimiert (optimierter Gallium-Gradient durch Sputtern von purem Gallium; Entwicklung einer Prozesskontrolle, die eine Echtzeit-Regulierung von Prozessparametern erlaubt; Prozessoptimierung durch gezielte Nachstellung von Prozessbedingungen in Forschungsanlage am Helmholtz-Zentrum Berlin);
• Entwicklung und Optimierung einer Rolle-zu-Rolle-Maschine für gesputterte All-in-One cadmiumfreie Frontschichten (Aufbau des Innenlebens mit Fokus auf Optimierung der Magnetrons; geeignete Materialwahl für Puffer-, Window-, und Frontkontaktschicht; Prozessoptimierung des Frontschichtsystems)
• Verminderung der Verschaltungsverluste von derzeit 40 % auf 20 % (Laserstrukturierung mithilfe eines fs-Kurzpulslasers; Minimierung der inaktiven Fläche; Evaluierung von alternativen Druckverfahren; alternative Verfahren zur Endkontaktierung)

Abstract

Over the past ten years, CIGS based thin-film solar cell technology has developed into a serious competitor on the PV market with respect to conventional silicon technologies. The current record efficiency of a CIGS cell is 22,9 % (Solar Frontier, Japan), which is approaching the silicon record of 26,6 % (Kaneka Corporation, Japan). Flexible CIGS thin-film photovoltaics can be produced cost-effectively in roll-to-toll systems. The lightweight, flexibility and the possibility to apply innovative, customizable interconnection concepts open new markets and application areas for photovoltaics.
The Austrian company Sunplugged develops very light, flexible CIGS-PV modules with unique selling points on an international level. The innovative SunP-CIGS process and the industrially suitable Monoscribe interconnection concept, which allows an individually adaptable geometry and electrical output voltage, enable the development of an international, comparatively high-priced niche market in PV. Examples include aerospace engineering, automotive, usage for expeditions, sensors, wearables and building-integrated photovoltaics.
Sunplugged has reached a technology maturity level that allows the manufacturing of fully functional PV modules. So far, 11 % efficiency has been achieved at cell level and 7 % at module level, respectively. The goal of this project is to raise the efficiency to an economic level (record cell efficiency: cell 17 %; average module efficiency 12 %). Due to the complexity and variety of applicable technologies (coating processes, laser equipment, printing processes, …), their scientific and systematic evaluation is indispensable for Sunplugged to achieve the efficiency goals and optimally target investments required for industrial production.
For this purpose, the following steps are planned in this project:
• the CIGS absorber will be optimized (optimized gallium gradient by sputtering pure gallium; development of a process control system that allows real-time regulation of process parameters; process optimization by target adjustment of process conditions in research facilities at the Helmholtz-Zentrum Berlin);
• development and optimization of a roll-to-roll machine for sputtered, All-in-One cadmium-free front layers (set up the inner structure with focus on optimization of magnetrons; suitable material selection for buffer, window and front contact layer; process optimization of front layer system);
• reduction of interconnection losses from currently 40 % to 20 % (laser structuring using an fs short pulse laser; minimization of the inactive area; evaluation of alternative printing methods; alternative end-contacting techniques).
These three steps are sequential and accompanied by state-of-the-art and detailed analytics. In addition to classical device analysis, scanning electron microscopy combined with cathodoluminescence allows the identification of electrical losses with a spatial resolution in the nanometer range; comprehensive material analysis ensures the necessary deepening of understanding and is therefore a key factor for rapid optimization.
The success of this project enables Sunplugged to take up an international pioneering role in the field of customizable photovoltaic modules. The results of the project will allow Sunplugged to focus on technologies and avoid critical misinvestments concerning industrial implementations. On the other hand, the partner research institutes benefit from the cooperation and can further expand their expertise as well. After successful implementation of the Ion-mobility spectrometry process control system at the University of Innsbruck, a company spin-off should ensure its commercial exploitation.
